The most egregious goof on my set is Holi/the police car mini-guy not being able to transform properly because the joining portion between the body and the hood was attached upside down/backwards.
I don't think I'd be sending my set in for a replacement if that wasn't hampering basic/out-of-the-box functionality. Could probably convince myself to tolerate the minor cosmetic defects otherwise.
